What is a Swaged Heatsink?
A swaged heatsink is a thermal assembly where heat pipes (or solid copper pins) are mechanically expanded (swaged)into precisely machined holes in an aluminum or copper heatsink base. Swaging creates an interference fit that delivers excellent thermal contact without soldering or adhesives.
Capabilities
- High heat transfer efficiency: Direct metal-to-metal contact between heat pipe and base minimizes thermal resistance.
- High power handling: Commonly supports 50 W to >300 W, depending on heat pipe count, diameter, airflow, and fin design.
- Material flexibility:
- Aluminum bases for lightweight, cost-effective designs
- Copper bases for maximum heat spreading and performance
- Scalable designs: Works with straight or bent heat pipes, multiple pipe layouts, and various fin styles (extruded, skived, bonded).
- Reliable under cycling: Mechanical joint tolerates vibration and thermal expansion well.
Benefits
Thermal Performance
- Lower junction temperatures compared to plain extruded heatsinks
- Efficient heat spreading from hot spots into fin stacks
- Often rivals or exceeds soldered assemblies without flux or void risks
Manufacturing & Reliability
- Flux-free process → cleaner, more consistent thermal interfaces
- No reflow or curing steps, reducing process variability
- High mechanical strength—pipes are locked in place
- RoHS-compliant and environmentally friendly
Cost & Weight Optimization
- Aluminum + copper heat pipes = excellent performance-to-cost ratio
- Lighter than full copper solutions while approaching similar thermal results
Copper vs. Aluminum Swaged Heatsinks
| Feature | Aluminum Swaged | Copper Swaged |
| Thermal Conductivity | Good | Excellent |
| Weight | Lightweight | Heavy |
| Cost | Lower | Higher |
| Heat Spreading | Moderate | Superior |
| Typical Use | Volume electronics | High-power, space-limited designs |
Applications
- CPU & GPU cooling (desktop, workstation, server)
- Power electronics (IGBTs, MOSFET modules, inverters)
- Telecom & networking equipment
- Industrial controls & automation
- LED lighting (high-lumen fixtures)
- Aerospace & defense electronics
- Medical imaging and diagnostic equipment
When to Choose a Swaged Heatsink
Choose a swaged heatsink when you need:
- Better performance than a standard extruded heatsink
- A robust, solder-free heat pipe attachment
- A balance between thermal efficiency, cost, and reliability
- Proven performance in high-power or long-life applications
